casper has a maximum 4GB overlay file because USB boot only works with the first FAT or FAT32 file system on the device. I looked into ways to work around this but gave up. It's just not worth the effort. It's easier to use a real installation instead of trying to turn a live CD image into something it isn't. -- Rich P.
